Using Toast 6.01 on a Mac Power book G4. I compressed an FCP project that is 84 minutes long into two files: video MPEG-2 (2.94 GB) and audio .aiff file (930 MB). I dragged the video file into the video folder and the audio file in the audio folder. Toast then says it's too big - that the file is 6.9 GB and the blank DVD is 4.4. What's going on? The file seems to double.

I'm somewhat confused about how you were able to use Toast to get separate audio and video files from an FCP project. If you added the full-quality QuickTime Movie exported from FCP to Toast with DVD video selected as the format, Toast will encode a video DVD that has both the audio and video multiplexed together in the VIDEO_TS folder.
Maybe you used Compressor instead of Toast to create separate video and audio streams. The video stream should be .m2v. Usually a file described as MPEG-2 has both the audio and video multiplexed together.
If you add a .m2v video to Toast then Toast will either automatically add the corresponding audio (if it has the same name except for the extension) or will ask you to locate the audio.
You mention a video folder and an audio folder. If you are referring to the VIDEO_TS and AUDIO_TS folders you need to be aware that the AUDIO_TS folder is always empty. Any audio is multiplexed with the video within the VOBs inside the VIDEO_TS folder. If that is what you are referring to, what created that VIDEO_TS folder? If you have a VIDEO_TS folder then do the following with Toast:
1) Choose the DVD-ROM (UDF) setting in the Data window.
2) Click New Disc and name your disc
3) Add the VIDEO_TS folder
4) Burn your DVD.
You also need to download the Toast 6.1.1 update from Roxio's software updates page. There were many bugs in your version and some of the Toast 6 updates also were needed because of changes from Apple in Quicktime and I believe Roxio also improved the burning of DVDs from VIDEO_TS folders in later updates. There's a link to the history of what was changed in the updates on the page where you access the download.

Yeah, I used compressor. I figured out after I posted that I didn't need to bring in the audio file. I tried it again with just the video file and the same thing happened - the file doubled in size.
I went to look at updating my version of Toast - but then read where the upgrade prohibits you from burning I-Tune songs so I didn't. I might just bite the bullet and buy Toast 9 and keep Toast 6 for using I-Tunes anyway I see fit. I'm fighting The Man, baby.
