Core 2 Duo 2.2 GHz / 3GB RAM / 256 MB Nvidia 8400 GT / 5400 RPM HDD / Windows 7 x 32
AMD X6 3.5GZ / 4GB RAM / 1 GB ATI 5770 / Intel SSD / Windows 7 x 64
Core 2 Duo 2.66 GHZ / 2 GB RAM / Intel Integrated Graphics / 7200 RPM HDD / Windows XP x32
I'm including the specs because I've seen a number of people saying my software will not work on Windows 7 but at least the functionality I'm after seems to be working and I am getting the exact same results on the XP system. I also want the specs there because I don't see how it could possibly be my hardware holding me back but if it is I'll just accept it. Figured I'd stop scratching my head and wasting DVDs and ask here. Any input would be greatly appreciated and I feel like there is just an obscure setting somewhere I'm missing. Thanks!

Concentrate on the XP machine, Roxio Easy Media Creator 10 Suite is not compatible with Windows 7!
How long in time is the video/videos?
Where did the AVI clips come from and how did they get on the XP machine?

The videos in question are from a workout video I downloaded in AVI format on the Windows 7 x32 (laptop) and have transfered to the other machines using a memory key. The 5 clips in question for this particular disc (which is also the first since its been giving me nothing but grief) are a total of 1 hour 27 minutes in length.

A standard 4.7GB DVD can only hold 60 minutes of video at the best quality setting. Since you video is almost 90 minutes, it has to be compressed which is what you are doing when you use the SP setting. Compression will of course reduce quality and your out-of-sync may be related to that.
Why not split the videos over two DVDs and keep the best quality possible?

I took an approx 2 hour video off a VHS, ripped it to my PC and encoded/burned it to a DVD using this software and it worked perfectly. My raw rip from the VHS was something like 6.3 GB and I had no problems so I don't understand why this isn't functioning correctly.

An added feature is you can burn the ISO file and then watch it with VLC (free player) [download from Cnet.com] to preview the file before you buirn it to a disc. If it is OK, then your disc will be OK ; if not, come back and tell use the result you get.
You can see more on it here and mount the ISO into a virtual drive if yiu don't want to use VLC player.
For a 1 1/2 hour DVD, you can also consider a double or dual layer DVD. Most newer burners and DVD players will work with DL discs.

EMC 10 includes something called Roxio Creator Classic which includes the option "Burn From Disc Image File" so I will give that another shot. I considered going to DVD-DL route but I'd rather not unless there is no other way to do it. I'd probably be more inclined to try different software than get DL discs but thats just me. Appreciate all the advice and input and I'll try some tips and report back. Thanks!

As rules of thumb is it ok to let hardware encode or should I stick with software? Thanks!

One question. Is the audio "off" from the beginning and stays about the same or does it start off OK and then get progressively worse? If the later, you are dropping some video frames frames during capture but not dropping any audio so it will not line up. There is no way of fixing that except to recapture the video (as a AVI file).
If it is off from the start and stays the same throughout, then yes, you can do exactly as you said - extract the audio by right clciking on the video file, save the wav file, go into Video Wave and mute the native audio and add the saved wave file on the music track.
Your choice. Some people swear by hardware and others by software. Some transitions are no available in software. Derpending on your video card, the encoding may be faster with hardware rather than software. CUDA or Stream enabled cards can be much faster but they muy=st balance with the rest of your system.
